Well I got the other rear arch done, Now moving onto the fronts is  a different story. I want the front bumper to be removable so I'm altering/adding to the end caps so the front part of the arch is fixed to them and not the van.

Front Arches, bumper endcaps.

I got some thick sheet and cut it to match the outer profile of the bumper endcaps.



Drilled through and fixed the front plate to the endcap.






Alex then tacked both front and rear plates onto the arch and cut off the arch at the top of the endcap.


















Now I have to make a plate for the back, top and bottom of each section.

More tomorrow.

Did more work on the front today, a lot of scissor/pizza boxes/jigsaw/file work done mostly with my tougne sticking out of the corner of my mouth.

I took it up to Alexes and held things in place while he welded.

They're not perfectly symmetrical  but they both match up with their corresponding panels.

When I arrived at the shop I had a prototype cardboard template for the endcap valance piece but Alex said, "You cant use that template!"

"Why not?" I asked.


"You've used Dr.Oetker Pizza boxes and you need to use Chicago town for that kind of work really" :D

He's a jolly chap.

What made you decide to keep the plastic ends of the bumber and not make new steel ones?

Copy away mate, I dont mind at all.

I think it would be very hard to make steel endcaps, I am struggling as it is, ;D


Here is the latest. Though progress has stopped for a day or two as I have a nasty cold at the moment.




I've only done this side in steel so far but I've made a template for the other side.

ps. all the gaps between the plastic and metal will be fibreglassed in and filled over.

have a look at Garry's van he has made the whole side skirts etc from steel. His would be a bit different though as to keep the bottom curve etc like you have looks Orr-Some keep up the good work, and me upto date

Uggh, Ten  hours laying turf today whist trying to shake off that cold the had me in a fever yesterday. 


No work doing tonight, Beer and internet for me.


I see what you mean about the bumper.

I dont think it would suit this van, As I'm keeping everything else stock. I've kind of been through this before I wanted a "rolled pan" on the back of my 240 as I like the shaved look but, I only got as far as stripping off all the trim and rear bumper trim (to cut out rust on the tailgate slam panel) I think I was going to take the front bumper off that and put a flat front on it. But the practicalities of running  a car with no bumpers?

This is what I ended up with.




1990 Volvo 240 estate.  nicely sorted 2.3 turbo conversion, Rebuilt 2.3  block and head T3 turbo, Manual boost controller with boost almost doubled) Bilstein HD shocks and -40mm springs, polybushed all round, 16 wheels with 225/50/16 tyres ((it was a hoot I once over took a DB9 at 120 mph he bottled it at about 110)))


 but looked like a shed

Anyway......................
